Sometimes vehicle repairs can come at the worst possible time. Always taking it for granted the the car or truck will start, is something that's expected. Sometimes however, the vehicle lets you down, and that is never a good thing. Especially if you are relying on it and you have to be somewhere at a certain time. Some repair work can be done quite easily by the owner, but some repairs have to be completed by the mechanic at the garage.
I was changing out the thermostat in my 1998 Chev 1/2 ton truck 2 wheel drive with a 4.3 engine when I noticed a small tiny drop of antifreeze on the quick connect coupling. Assuming that the coupling may need to be tightened, I put a wrench on it to see if it was loose. It was corroded so bad that it broke right off flush with the intake manifold. It's a bad thing to happen because the vehicle is now, is not going anywhere. Well...this is where the work begins. Without this part in tact, the antifreeze will spew out making a mess and the engine will cease. Preforming this procedure it is not a difficult task, but it is a time consuming one. There are options of what to do next. Could call a tow truck and have it towed to the garage. Most times the garage is to busy or they have to wait for the part to come in. Now the vehicle is down for a few days.These things will happen when you own a car or truck. It's part of the deal and stuff has to be repaired.

This task I decided to do it myself. The job took me approximately 11 hours to complete with minimal tools and I took my time. Some say that other methods worked for them but for this situation I felt there was only one choice. Many have thanked me for posting the video because it was exactly the same situation they were facing. My best advice would be to use original parts which are the best. It should be the same replacement part, or it's just not going to be proper on the vehicle. I took my time with this project so that I would do a better job and only have to do it once. The video shows how this project progressed and shows a good visual. Although it is a simple job, it is critical that the threads on the intake manifold are not compromised. Once the threads are finished on the manifold (which is usually aluminium) the options become expensive and you're probably looking at a big bill from the garage, or where ever the vehicle gets serviced.

The repair ended up working out quite well and I have no complaints. It looks like a proper brand new part. But remember, maintenance on a cooling system that's hot is dangerous. Remember to let the engine cool completely. Avoid any serious burns or other injury. Safety must be the first issue to consider when performing such a repair. I'ts best to do the part replacement under a roof to save from dealing with bad weather. A nice sunny day is best if tackling this job outside.

Save The Threads
The pictures show how the first cuts were made into the the remaining portion that was stuck in the engine manifold. Cutting into the metal of the disconnect and not the threads is what made this job a success. The trick is to stop the cut at the very tip of the threads. the metal is now thin enough that it will pull right off the thread. I'ts a really good idea to set up the makeshift saw so that the teeth kick the debris away from the motor, not into it. Making sure that no debris falls into the engine is critical. A wet/dry shop vac comes in very handy if some pieces of the pot metal did fall into the engine. Taping a smaller sized diameter hose to the main one allows it to be inserted into the hole and will help recover the broken pieces.
